Don't know if they've already been mentioned (they're quite famous, I think) but I've found some oldies (pre 1991):
59 - Ed Kauder (US Championship 1955) 5 sets, lost to Ham Richardson [2-6, 6-3, 11-9, 8-10, 0-6] [according to Bud Collins, was the record, until Karlovic broke it with 78]
42 - John Feaver (Wimbledon 1976] 5 sets, lost to John Newcombe [3-6, 6-3, 9-8, 4-6, 4-6] [record at Wimbledon until Goran broke it; tie-break at 8-All in those days ??]
My favourite is this one:
30 - Ellsworth Vines [Wimbledon 1932] 3 sets, defeated Bunny Austin [6/4 6/2 6/0 !!!!!!!!]
30 aces in 12 service games. 2.5 aces per game. It should be close to the Philippoussis/Black match as far as the ace/serve ratio is concerned. I know Vines had one of the best serves of his time but what the hell happened to Bunny Austin !!
